【兆恒機械】從傳統加工設備到自動化柔性生產線投入應用案例

傳統電(dian)梯(ti)轎(jiao)壁(bi)(不(bu)銹鋼材質(zhi))的加工工序是(shi):剪板(ban)機下(xia)料→數控沖床沖孔→折彎(wan)機折彎(wan)→粘(zhan)貼(tie)上下(xia)封頭和(he)加強筋→焊接加固(gu)。存在的主要問題點有(you)如下(xia)三個方(fang)面:一(yi)是(shi)人力(li)成本投入大,一(yi)條生(sheng)產線至(zhi)少需要8名(ming)工作人員(yuan);二是(shi)對人員(yuan)依賴性較強,質(zhi)量不(bu)穩定;三是(shi)效率不(bu)高。

為(wei)解決上述(shu)問題(ti),一些資金較雄厚的廠家(jia)開始投(tou)入類似薩瓦(wa)尼尼的柔性生產線(xian),投(tou)資動(dong)輒上千萬元,成本(ben)(ben)回(hui)收周期長(chang),并且(qie)原本(ben)(ben)投(tou)入的剪沖折(zhe)設備不可用(yong)。本(ben)(ben)文(wen)通過(guo)應用(yong)實(shi)例提供(gong)一套將傳統(tong)沖折(zhe)設備改良為(wei)柔性生產線(xian)的方(fang)案。

生產線布置

該(gai)生產線由1套(tao)(tao)(tao)自(zi)動(dong)料(liao)庫,4臺(tai)工業(ye)機器人(ren),1臺(tai)數控(kong)沖床,1臺(tai)數控(kong)折(zhe)彎機,1套(tao)(tao)(tao)自(zi)動(dong)清(qing)洗涂(tu)膠和壓(ya)緊裝置,1臺(tai)自(zi)動(dong)鉚接機,1套(tao)(tao)(tao)輥(gun)筒式動(dong)力(li)輸送線及(ji)1套(tao)(tao)(tao)西門子總線控(kong)制(zhi)系統構成。工藝(yi)流程為(wei):自(zi)動(dong)料(liao)庫→自(zi)動(dong)上料(liao)沖孔→自(zi)動(dong)折(zhe)彎→自(zi)動(dong)清(qing)潔涂(tu)膠→自(zi)動(dong)上加強(qiang)筋,裝上、下封頭→自(zi)動(dong)粘(zhan)壓(ya)→自(zi)動(dong)鉚接。生產線平面布置圖如圖1所(suo)示(shi)。

工作流程設計

自動料庫

原材料(liao)經人工(gong)檢驗(yan)合(he)格后(hou),拆除包(bao)裝,通(tong)過叉車(che)轉(zhuan)運到(dao)左右料(liao)庫(ku)進料(liao)口移載小車(che)上,取條(tiao)形(xing)(xing)碼掃(sao)描(miao)儀(yi)對條(tiao)形(xing)(xing)碼進行(xing)掃(sao)描(miao)后(hou)將條(tiao)形(xing)(xing)碼放置(zhi)于移載小車(che)條(tiao)形(xing)(xing)碼放置(zhi)盒中(zhong),總控(kong)系統(tong)接收到(dao)已完成條(tiao)形(xing)(xing)碼掃(sao)描(miao)信息(xi)后(hou)將指令(ling)發送到(dao)移載小車(che),移載小車(che)接收到(dao)總控(kong)系統(tong)指令(ling)后(hou)自動滑行(xing)到(dao)對應(ying)料(liao)位中(zhong)。

開始作業時,由總(zong)控系統(tong)發(fa)出指令給龍門(men)機械手(shou),龍門(men)機械手(shou)根(gen)據(ju)(ju)總(zong)控指令自動移載到對應的小車吸取板(ban)材(cai)放置于(yu)輸送(song)線上,輸送(song)線將板(ban)材(cai)輸送(song)到位后,檢(jian)測(ce)(ce)機構自動對板(ban)材(cai)厚度、規格(ge)、尺(chi)寸(cun)進行檢(jian)測(ce)(ce)并(bing)依據(ju)(ju)總(zong)控系統(tong)信(xin)息判定(ding)是否是所需要(yao)的材(cai)料(liao)尺(chi)寸(cun),判定(ding)合格(ge)后將信(xin)號(hao)反(fan)饋到沖孔裝置,如檢(jian)測(ce)(ce)異常則(ze)通過報警系統(tong)反(fan)饋現場處理。

自動上料沖孔系統

通(tong)過上(shang)道工序反饋(kui)信(xin)號(hao),沖孔(kong)機器人(ren)自(zi)動(dong)移動(dong)到(dao)輸(shu)送(song)(song)線(xian)上(shang)將檢測合格的板材(cai)精確抓取(qu)起(qi)來,然后放(fang)置(zhi)到(dao)數(shu)控(kong)沖床上(shang),并反饋(kui)信(xin)號(hao)給數(shu)控(kong)沖床進行(xing)加工。數(shu)控(kong)沖床收到(dao)機器人(ren)的信(xin)號(hao)后,自(zi)動(dong)調出相對應程序,通(tong)過伺服移行(xing)移動(dong)板料進行(xing)加工。加工完成后的板材(cai),輸(shu)送(song)(song)到(dao)沖床另一(yi)側等待(dai)下(xia)料輸(shu)送(song)(song),并發(fa)出信(xin)息給折彎機器人(ren)來取(qu)料。圖2所示為(wei)自(zi)動(dong)上(shang)料沖孔(kong)系統。

自動折彎系統

數控(kong)沖床加工完成將信號(hao)傳送(song)給折(zhe)(zhe)彎(wan)(wan)(wan)機(ji)器人,折(zhe)(zhe)彎(wan)(wan)(wan)機(ji)器人收(shou)到(dao)信號(hao)后,到(dao)數控(kong)沖床上取料(liao),然后移(yi)動(dong)到(dao)折(zhe)(zhe)彎(wan)(wan)(wan)機(ji)進(jin)料(liao)位置;折(zhe)(zhe)彎(wan)(wan)(wan)機(ji)器人收(shou)到(dao)折(zhe)(zhe)彎(wan)(wan)(wan)機(ji)的允許工作信號(hao)后,將板材送(song)進(jin)折(zhe)(zhe)彎(wan)(wan)(wan)機(ji),并發(fa)送(song)信號(hao)給折(zhe)(zhe)彎(wan)(wan)(wan)機(ji),開始折(zhe)(zhe)彎(wan)(wan)(wan)動(dong)作。折(zhe)(zhe)彎(wan)(wan)(wan)機(ji)器人配(pei)合(he)折(zhe)(zhe)彎(wan)(wan)(wan)機(ji)一道(dao)折(zhe)(zhe)彎(wan)(wan)(wan)、二道(dao)折(zhe)(zhe)彎(wan)(wan)(wan)之后,機(ji)器人旋轉(zhuan)180°,繼(ji)續(xu)配(pei)合(he)折(zhe)(zhe)彎(wan)(wan)(wan)機(ji)進(jin)行三道(dao)折(zhe)(zhe)彎(wan)(wan)(wan)、四道(dao)折(zhe)(zhe)彎(wan)(wan)(wan)。

板(ban)材完成(cheng)(cheng)折(zhe)(zhe)彎(wan)(wan)(wan)成(cheng)(cheng)形后,機器(qi)人(ren)發送給折(zhe)(zhe)彎(wan)(wan)(wan)機控(kong)制系統(tong)已折(zhe)(zhe)彎(wan)(wan)(wan)完成(cheng)(cheng)的(de)信(xin)號,折(zhe)(zhe)彎(wan)(wan)(wan)機器(qi)人(ren)抓取(qu)折(zhe)(zhe)彎(wan)(wan)(wan)成(cheng)(cheng)形后的(de)板(ban)材(轎壁板(ban))從折(zhe)(zhe)彎(wan)(wan)(wan)工位移動(dong)(dong)(dong)到自動(dong)(dong)(dong)翻(fan)(fan)(fan)轉裝(zhuang)置(zhi)上(自動(dong)(dong)(dong)翻(fan)(fan)(fan)面機),并發送給折(zhe)(zhe)彎(wan)(wan)(wan)機器(qi)人(ren)可(ke)以下料信(xin)號。折(zhe)(zhe)彎(wan)(wan)(wan)機器(qi)人(ren)收(shou)到該(gai)信(xin)號后,將折(zhe)(zhe)彎(wan)(wan)(wan)成(cheng)(cheng)形后的(de)轎壁板(ban)放到自動(dong)(dong)(dong)翻(fan)(fan)(fan)轉裝(zhuang)置(zhi)上。機器(qi)人(ren)離開過(guo)程(cheng)中(zhong),反饋信(xin)號給自動(dong)(dong)(dong)翻(fan)(fan)(fan)轉裝(zhuang)置(zhi),自動(dong)(dong)(dong)翻(fan)(fan)(fan)轉裝(zhuang)置(zhi)將轎壁板(ban)翻(fan)(fan)(fan)轉到輸送線上。圖3所示為自動(dong)(dong)(dong)折(zhe)(zhe)彎(wan)(wan)(wan)系統(tong)。

自動清潔系統

折彎成形后轎(jiao)(jiao)壁(bi)板通過輸(shu)送線輸(shu)送到(dao)自(zi)(zi)動(dong)清潔(jie)(jie)機工位,伺服居中(zhong)裝(zhuang)置(zhi)(zhi)自(zi)(zi)動(dong)居中(zhong)定位轎(jiao)(jiao)壁(bi)板、自(zi)(zi)動(dong)擋(dang)料(liao)裝(zhuang)置(zhi)(zhi)啟動(dong),伺服帶動(dong)一套清潔(jie)(jie)裝(zhuang)置(zhi)(zhi)和一套擦(ca)干裝(zhuang)置(zhi)(zhi),來回一次移動(dong)清潔(jie)(jie)轎(jiao)(jiao)壁(bi)板需要粘貼(tie)加強(qiang)筋與上下封頭表(biao)面(mian)的位置(zhi)(zhi)。完成清潔(jie)(jie)后,自(zi)(zi)動(dong)擋(dang)料(liao)裝(zhuang)置(zhi)(zhi)復位,轎(jiao)(jiao)壁(bi)板沿輸(shu)送線方向向前輸(shu)送,進入下道工序。

自動涂膠系統

清潔后的轎(jiao)壁板輸(shu)(shu)送到自動涂膠工位(wei)后,自動擋料裝置升起定位(wei),兩套氣動橫(heng)向(xiang)涂膠裝置分別完(wan)成(cheng)上封頭、下封頭涂膠作(zuo)業,與三(san)套氣動縱向(xiang)滑動涂膠完(wan)成(cheng)加強筋涂膠作(zuo)業,自動定位(wei)裝置復位(wei),沿輸(shu)(shu)送線方向(xiang)向(xiang)前(qian)輸(shu)(shu)送,進入(ru)下道工序。

自動上加強筋系統

涂膠后(hou)(hou)(hou)的轎壁(bi)板(ban)(ban)(ban)通(tong)過輸(shu)(shu)送(song)(song)線(xian)(xian)輸(shu)(shu)送(song)(song)到自(zi)(zi)(zi)動(dong)(dong)上加強筋工位(wei),感應裝(zhuang)置感應到板(ban)(ban)(ban)材(cai)后(hou)(hou)(hou),將(jiang)信(xin)(xin)息反饋給機(ji)器(qi)人(ren)(ren)(ren)(ren)。機(ji)器(qi)人(ren)(ren)(ren)(ren)自(zi)(zi)(zi)動(dong)(dong)移動(dong)(dong),從(cong)料庫(ku)小車(che)上抓取加強筋,完成后(hou)(hou)(hou)移載到輸(shu)(shu)送(song)(song)線(xian)(xian)上方,并自(zi)(zi)(zi)動(dong)(dong)調(diao)整好方向(xiang),自(zi)(zi)(zi)動(dong)(dong)定位(wei)裝(zhuang)置鎖緊(jin)板(ban)(ban)(ban)材(cai)并將(jiang)信(xin)(xin)號(hao)傳(chuan)送(song)(song)給機(ji)器(qi)人(ren)(ren)(ren)(ren),機(ji)器(qi)人(ren)(ren)(ren)(ren)接到信(xin)(xin)號(hao)后(hou)(hou)(hou)將(jiang)加強筋裝(zhuang)在轎壁(bi)板(ban)(ban)(ban)上。完成后(hou)(hou)(hou)自(zi)(zi)(zi)動(dong)(dong)定位(wei)裝(zhuang)置自(zi)(zi)(zi)動(dong)(dong)復位(wei),并將(jiang)信(xin)(xin)號(hao)傳(chuan)送(song)(song)至輸(shu)(shu)送(song)(song)線(xian)(xian),輸(shu)(shu)送(song)(song)線(xian)(xian)收(shou)到信(xin)(xin)號(hao)后(hou)(hou)(hou),轎壁(bi)板(ban)(ban)(ban)沿輸(shu)(shu)送(song)(song)線(xian)(xian)方向(xiang)向(xiang)前輸(shu)(shu)送(song)(song),進(jin)入下道工序。圖(tu)4所示為自(zi)(zi)(zi)動(dong)(dong)上加強筋系統。

自動裝上、下封頭系統

上完加強筋的轎壁板通過輸送線輸送到自動裝上、下封頭工位。感應裝置感應到板材后,自動定位裝置鎖緊板材并將信號傳送給機器人,機器人接收到信號后自動移動,從料庫小車上吸上封頭,并調整好方向,將上封頭裝在轎壁板上。完成上封頭粘貼后,機器人返回,從下封頭小車上吸取下封頭,并調整好方向,同樣將下封頭裝在轎壁板上。完成封頭粘貼后,將信號傳送至輸送線,轎壁板沿輸送線方向向前輸送,繼續進入下道工序。

自動粘壓系統

已(yi)裝完加強(qiang)筋(jin)與(yu)封(feng)頭的轎(jiao)(jiao)壁板(ban)通(tong)過輸送線輸送到自動粘壓(ya)(ya)工位(wei),感應(ying)器檢測(ce)工件到位(wei),擋(dang)料裝置(zhi)自動定位(wei)好(hao)工件。5組壓(ya)(ya)緊裝置(zhi)將轎(jiao)(jiao)壁板(ban)上(shang)已(yi)裝好(hao)的加強(qiang)筋(jin)與(yu)上(shang)、下封(feng)頭,向(xiang)下貼緊粘壓(ya)(ya),粘壓(ya)(ya)時間到達(da),各裝置(zhi)復(fu)位(wei),轎(jiao)(jiao)壁板(ban)自動輸送至下一工序。

自動鉚接系統

轎壁板(ban)沿上(shang)(shang)一工(gong)序輸(shu)送至此工(gong)位,檢測工(gong)件到(dao)位后,擋料(liao)裝置(zhi)定(ding)位好工(gong)件。上(shang)(shang)、下(xia)封(feng)(feng)頭處(chu)(chu)自(zi)動鉚(liu)(liu)接(jie)(jie)機分別對上(shang)(shang)、下(xia)封(feng)(feng)頭進(jin)行鉚(liu)(liu)接(jie)(jie),完(wan)(wan)成上(shang)(shang)、下(xia)封(feng)(feng)頭鉚(liu)(liu)接(jie)(jie)后再(zai)分別進(jin)行上(shang)(shang)、下(xia)封(feng)(feng)頭與加強筋(jin)連接(jie)(jie)處(chu)(chu)鉚(liu)(liu)接(jie)(jie),鉚(liu)(liu)接(jie)(jie)完(wan)(wan)成后各裝置(zhi)自(zi)動復位,轎壁板(ban)整體完(wan)(wan)成加工(gong)并下(xia)線。

控制系統設計

生產線(xian)控制系(xi)統采用西門(men)子S7-300系(xi)列PLC作為(wei)主控制器,CPU型號為(wei)315-2DP。通過CPU自帶的DP口組建DP網(wang)絡;通過擴展一個CP343模塊組建以太網(wang),以太網(wang)絡用于(yu)生產線(xian)的操(cao)作、監控與(yu)管理。

結束語

通過將傳統沖折設備改良為柔性生產線后,實現了流水線全自動生產(生產線維護和輔助人員共2人)。解決了對現場操作工人熟練度依賴問題,保證了產品的一致性和質量。在減少了每道工序中間環節停留在制品和人力成本的投入同時,也提升了產出效率,縮短了生產周期,并擴大了產能。
